How Weather Affects Rail Thermite Welding: Complete Protection Measures

Thermite welding weather conditions are among the most overlooked variables in rail joint quality. A few degrees of rail temperature or a sudden gust of wind can turn a sound weld into a defect.

This guide follows TB/T 1632.3-2019 and standard field practice. Manufacturer instructions take precedence over general guidance.

Here are the 7 critical rules that keep thermite welds safe in changing weather.

The shaded rail surface is the first decision point. Air temperature can mislead you completely.

When ambient temperature is below 0°C, thermite welding is prohibited in principle. When rail temperature is below 5°C, full preheating and insulation are mandatory.

Cold thermite welding weather conditions demand this rail-first rule.

Before installing the sand mold, heat a 1-metre zone on each side of the weld with a preheating torch.

Target rail temperature: approximately 37°C. This compensates for cold thermite welding weather conditions and prevents rapid heat loss.

After riser removal, cover the weld head completely with a thermal blanket for at least 10 minutes before hot grinding.

In cold or windy conditions, extend insulation until the weld drops below 300°C. Never rush this step in low-temperature weather conditions.

Heavy rain, heavy snow, and heavy fog mean no welding. Light rain is limited to yard and industrial tracks, and only with a fully enclosed shelter.

Rainy thermite welding weather conditions create porosity, slag inclusions, and steam eruption risks when moisture meets molten steel.

Keep flux, molds, and crucibles sealed above 80% relative humidity. Open packaging only immediately before welding. Even without rain, dry any condensation before welding.

Emergency response: before ignition, stop and protect the setup. After ignition, retreat to safe distance — never cover the reaction.

Wind is a decisive thermite welding weather condition. It destabilises the preheating flame and accelerates weld cooling.

Beaufort Force 5 (about 8.3 m/s, 30 km/h): install windbreaks and position the torch upwind. Beaufort Force 6 (about 10.8 m/s, 39 km/h) and above: stop welding.

Poor lighting is another thermite welding weather condition that causes misalignment. At night, use explosion-proof lighting and avoid glare in the welder’s eyes.

Always dry condensation and dew from the rail before welding, even in clear weather.

Every thermite welding weather condition changes cooling speed. In cold and windy weather, cooling accelerates — never compress cooling time.

  1. Perform hot rough grinding after riser removal.
  2. Do not release trains until weld temperature drops below 300°C.
  3. Fine grind only after the weld falls below 90°C. If the window is tight, release trains per rule 2 and finish grinding in the next window.
  4. Complete visual inspection and ultrasonic testing before handover.
  5. Do not remove insulation early in cold or windy conditions — rapid cooling creates martensite and cracks.

Record ambient temperature, rail temperature, joint number, and weather for full traceability.

High heat also matters. Measure the joint gap against rail neutral temperature, slow cooling must not be forced, and store consumables within manufacturer limits.

Thermite welding weather conditions should never be treated as an afterthought. The 7 rules above — rail-first temperature checks, preheating, insulation, rain shelters, wind limits, lighting, and controlled cooling — keep welds code-compliant in almost any climate.
